Custom hats are an embroidery-only category — DTF on a curved cap crown doesn't lay flat. The all-in per-piece price moves with the cap blank you pick, the number of embroidery locations (front is the default, side and back are common second placements), and that's about it. Below are three worked examples on three real cap blanks, no setup fee, no minimum, same per-piece price at qty 1 or qty 1,000.
01 · The frame
Why this isn't a picking-favorites exercise.
Direct answer: an embroidered custom hat at OTIA runs from the high-$20s per piece on a Port Authority C812 cap with a single hat-front logo, to the mid-$30s on a Richardson 112 trucker with a hat-front logo plus a small back-hit. No setup fee. No minimum order. No surprise digitizing surcharge in the per-piece price. The variables that move the number are the cap blank you pick, how many embroidery locations you specify, and whether the logo is one we've already digitized. Worked examples below.

Criterion 01
The cap blank you pick
Cap blanks span a wide range. A Port Authority C812 (mid-range structured cap) is the workhorse entry pick. A Flexfit 110 (mid stretch-fit, premium feel without the trucker aesthetic) sits above. A Richardson 112 (premium foam-front trucker, the cap most brand-drop and modern hospitality programs default to) sits at the top of the everyday range. The embroidery cost on top doesn't change between them — what you're paying for at higher tiers is fit, fabric, and brand recognition on the wear.
Criterion 02
How many embroidery locations
Hat-front is the default placement and the cheapest single-location path. A small side hit (left or right side panel) is the most common second placement — used for brand wordmarks, location identifiers, or program names. A back closure-area embroidery is the third common location, typically used for small wordmarks above the strap. Criterion 03
Structured vs unstructured crown
Structured caps (foam-front truckers, six-panel structured) embroider the cleanest — the foam stabilizes the stitch and gives a sharp, dimensional logo. Unstructured caps (dad hats, soft-front five-panels) embroider fine but the logo sits flatter against the curved crown. There's no embroidery-price difference between the two, but the visual outcome is meaningfully different — most retail and brand-drop programs default to structured for the cleaner embroidered look.
Criterion 04
Quantity (almost) doesn't matter
Per-piece hat embroidery price stays the same at qty 1 and qty 100. No setup fee means no setup to amortize across the run. No minimum order means we'll embroider a single hat at the same per-piece as a 100-cap run. Most embroidery shops have 12 or 24 cap minimums — we don't.

Tradeoff
Reads as a corporate cap, not a brand-drop or fashion piece. For retail-positioned brand programs or modern hospitality concepts, the Flexfit 110 or Richardson 112 are better visual matches.
Decoration
Hat-front embroidery is the corporate default. The structured twill crown holds the stitch sharp — small text logos read tight. Side or back embroidery works fine on this cap if the program calls for it.

Tradeoff
Adjustable-snap construction reads less premium than a fitted cap up close. For programs targeting a more traditional 'fitted hat' aesthetic, the Richardson 112 (foam-front trucker) or a true fitted Flexfit 6210 are alternatives.
Decoration
Hat-front is the default. The structured crown supports the embroidered logo cleanly. Side embroidery is a clean second placement — common for wordmarks or location identifiers.

Tradeoff
Trucker aesthetic — mesh back, foam front, casual visual. Not the right pick for traditional corporate uniform programs targeting a polished hospitality or banking look. For those, the C812 in a darker color is the better visual match.
Decoration
Hat-front embroidery is what this cap was designed for — the foam front is the cleanest embroidery substrate in custom apparel. Logos pop with dimensional depth. Side and back are clean secondary placements; the program-name-on-back-strap pattern is especially common.

No setup fee on embroidered hats
Most embroidery shops charge $40-75 per design as a hat-embroidery setup fee. We don't. The per-piece price you see is the per-piece price you pay — there's no setup line item, no machine-prep fee, no hooping charge.
No minimum hat order
We'll embroider one cap at the same per-piece price as a 100-cap run. Most embroidery shops have 12 or 24 cap minimums because their hat-embroidery workflow assumes batched setup. Ours doesn't. Single-cap sample orders are routine.
No quantity-tier markup
Per-piece at qty 1 equals per-piece at qty 100. If a competitor's hat quote drops sharply from qty 12 to qty 48, that's not a real volume discount — that's a setup fee getting amortized across more units.
No surprise digitizing on first-time hat logos
First-time logos go through our digitizing process — usually same-day and included with the order. Hat-front logos digitize fast because the placement is small and the constraints are well-defined. Once digitized, the file is yours for all future cap reorders.

When to budget more than the worked examples above: premium fitted caps (true fitted New Era 59FIFTY tier, premium wool blends, custom-color closures) sit above the Richardson 112 numbers because the cap itself costs more. Multi-location embroidery adds small fixed per-pieces for each additional placement. Hat placements: hat front $10 · hat side $8 · hat back $8.. Rush production (under our standard 7-10 business day embroidery lead time) is available on cap orders with a surcharge surfaced at quote time. If your art is very fine detail (small wordmarks under 0.5 inch), we usually recommend running a sample sew-out first — embroidery has a minimum stitch density that limits how small a logo can read cleanly.

Do you do DTF on hats?
No — DTF on a curved cap crown doesn't lay flat. The transfer film fights the curvature and the edges lift quickly. For caps, embroidery is the only credible decoration method. If you have full-color art that won't embroider well (gradients, photo-real), the better solution is usually a woven or printed patch sewn onto the cap front — we can quote that separately.
What if I want to order more caps later — does the price change?
No. The per-piece price you paid on the first order is the same per-piece price you pay on the reorder. And because we already have your logo digitized, there's no first-time logo step on the reorder.
